AR Load Variation

Has anyone experienced a large variation in max loads tolerated between two different AR rifles both rated for 5.56 or 223 with the same barrel length?

Yes, and it's not uncommon in any kind of rifle, not just ARs. Simply because two rifles are the same general model and chambered for the same cartridge, that doesn't mean a lot. Even sequentially serial numbered rifles are totally different animals.

In fact, I rather expect significant differences in max loads between different rifles.

Are you asking about a .223 chamber in one and a 5.56 chamber in another? There are minor differences in the neck/throat between the two chambers that can affect pressure. 5.56 ammo is also loaded to a higher chamber pressure.
