and preferably also a carrier key staking tool and complete BCG. I posted this story in one of the 5.56 reloading threads but it bears repeating here.

I have a 5.56 gas rifle and it has a 14.5 inch super duty mid-length upper which shot fine for several thousand rounds with h2 buffer + super 42 spring and never had a problem with any type of 5.56 factory loaded ammo from 55 grain plinking to Black Hills 77gr OTM's nor any issues with my hand loads which were mostly 77gr SMK's with TAC. Then the last two sessions I was at the range I was getting stove piping and short cycling and no lock backs with familiar factory ammo and hand loads. I checked the gas rings on the bolt and they tested fine. When I switched to carbine buffer weight and weaker spring I was able to fix the short stroking and it was able to lock back....but something still didn’t sit right with me, it was odd randomly having low gas signs with the same buffer/spring I always used (I thought it was due to less pressure from cleaning carbon rings out more thoroughly before those last two sessions) but luckily @.505gibbs reminded me to check the gas key screws and that was the root cause of the problem.

Somehow on this geissele BCG with only a few thousand round on it the gas key screw closest to the gas port sheared off.

To their credit they responded to my warranty claim in less than 24hrs and are shipping me a new carrier/key and included shipping label for me to send the old one back.

In the future I will have spare gas key, screws, and sealant on hand. Torque them down with some oil to 50 in-lbs with some sealant and a smoothed face and it will work in a pinch without staking. I will also test up to 30 in-lbs the screws any time I take the carrier out just to see if any are egregiously loose.

Hopefully this PSA helps folks avoid the same headache I was trying to trouble shoot.

I have a spare lower parts kit and a full BCG in a Magpul DECA in my pack anytime I’m competing. I may DNF the stage but I won’t have to drop of out the comp and finishing down the roster while working through adversity is better than having to quit.

Good point on having a spare full BCG, etc.. Luckily I had a spare brownells phosphated full bcg greased up in storage for this very reason. Cleaned it up and will use my geissele bolt, firing pin, cam pin, etc. in the brownells carrier while I wait for the warranty replacement carrier.

I keep an older one in a sandwich baggie, haven't noticed it, but it's there waiting in the get home bag. I should add a lower part kit too.

After almost 40 years of shooting these things in high volume, I’ve never had that happen thankfully.

It’s one of the reasons I like the forged gas tower BCG design though. No carrier key.

I don't know what's up with Geissele carriers, but a year ago my neighbor brought a complete rifle over for me to look at. Said it had about 300 rounds through it, all as a single shot. So I looked it over, everything looked fine. Took it out back, tried his ammo, yup, single shot. Tried my 55's and hot 77's. Still single shot. Swapped one of my BCGs in and it ran perfect. Swapped between a handful of my bolts and carriers and narrowed it down to his carrier, which also wouldn't run in a couple of my rifles. Gas rings passed the gravity test, nothing obviously wrong with it.

A few months later another buddy texts me with the exact same symptoms in a new G rifle. I told him to try a carrier swap and bam, rifle runs great.



All that said, if you really need a rifle to be operational keeping a complete and tested BCG on hand seems like the easy button.
 
Since the mid 90's I have been aguiring different types and weights of carriers so I have a assortment when trying new calibers and non milspec set ups.
Full auto full mass in milspec finish, NP3 and nickel boron.
And a few lighter carriers ( the old semi auto carrier with more milled out on the bottom and a Nitrided JP low mass)
And an assortment of bolts but never had a carrier key issue like reported in the OP.
 
It was likely a defective bolt. I wouldn't sweat it.

But man, if it was over torqued, it must have been a heck of a lot of torque. Or maybe the guy that did the staking was a mad man and over did it. Too much lateral pressure.
Im not sweating it, I have a spare brownells carrier that I can use while I wait for geissele to send a new carrier under warranty.

Im more shocked at how early on Im having to deal with gas key screws but like you said it was either defective or torqued on by a gorilla 🤣
